Just a thought on this, the Koni shocks I recently fitted to my 986 were shipped in a compressed position with a wire hook that you remove and discard. Do Bilstein do this using a different method but that results in a shorter shock for packing and shipping purposes that might be the cause of this issue?

No hooks or anything else to hold piston down.  Marque 21 have never come across it albeit they do more air cooled than modern cars. And none of my fellow PCGB committee members are aware of it either.

  2. Just back from Marque 21 who fitted the spring and top mount to the second damper and all is good. Both new dampers are same height and same as old one. They had to use the same kit and effort as before; definitely not a DIY job. Maybe Bilstein have modded something recently.

Just shows the benefit of having a great indy 20 minutes away! Would have been screwed without them.

Will do a final update once the car is back together and see how it handles.

Can I ask how easy is it to remove the existing Boxster badge on the boot? Mine is a white 2005 and I’m nervous that if I remove the lettering will I still be able to see a paint mismatch from weathering?

Easy to remove with dental floss. A bit of heat would help too. There have been various discussions about paint underneath. I had no discolouration on my '06. Some, i think with older 986's, have had some shadowing. Do a search for badge and for @Davey P's famous caramel wheel and you'll find some leads.

I'll do 'em for £14!

Got something similar to the second Amazon one in my Skoda but that B&Q crate looks perfect for the Boxster.

I think they may be faulty. The B4 is meant to be the same length as your original damper. The spring controls the damper but if the damper rod is already depressed in the spring won't do as much and you have less damping.

I am wondering.....Design911 haven't got back to me......surprise, surprise. I may call Bilstein for guidance.  Strange though that the first one was definitely short yet now, with spring and top mount attached, it's exactly same as the one i took off the car today. I'll discuss it with Marque 21 when i take the second one there tomorrow.

To be honest, the piston stroke on those dampers (assuming that that is fully out) just look way too short for any car. The springs must be quite compressed even at rest. I'd definitely be on the phone to Design911.

Design911 are checking their stock. However have just checked yesterday's completed shock with the one I removed from the car this morning and they are near as damnit the same height! h9SocOl.jpg So, I can only assume that the piston was not fully extended and it's freed up during the fitting yesterday. Does that seem plausible? The remaining new one is still short but I guess I could try pushing/pulling to see if piston frees up more?

Is it possible that the damper itself is duff and that piston isn't fully extended? That looks a LOT shorter. For context, my B8s didn't look that much shorter than the stock dampers. I could tell then were when it came to fitting the springs but visually, it wasn't that obvious.

I think that there is definitely something amiss there.

Thanks. They are both the same. I will discuss with my indy. May need to follow up with Bilstein and/or Design 911 wher i bought them.

That doesn't really sound right. I have Cayman r springs and bilstein b8 dampers (shorter) on my Cayman and I could get the nuts on with just hand pressure.

I assume that it is the piston that is shorter (not the body)?

Yes, it's the wider part of the piston.

About 4cms difference. Really not sure what to make of it.

  9. As part of my front suspension refresh i purchased OEM springs direct from OPC and Bilstein B4 dampers from Design 911. I checked the part no on Bilstein's website in advance. Today i tried to fit spring and top mount which proved impossible with my spring compressor. Fortunately local indy, Marque 21, were willing to help. Initially they thought the damper looked a bit short so they checked both spring and damper part no's and confirmed correct. Nevertheless it took 2 guys, using very heavy duty kit plus additonal compressors and brute force pushing down on the set up, half an hour to get the nut on.

On return home i checked the second new damper against the one i removed from the car and it is indeed quite a bit shorter. I am led to believe this means the front ride height will be lowered and, unless rear is changed, likely create handling. I have checked Bikstein website and confirmed part no again.

    Anyone had similar issue?

I reckon anyone using standard compressors would find it impossible to fit oem spring on these.

  10. Fitted new nearside tuning fork and coffin arm. Used some Optimoly to help slide the fork into the chassis and as anti-seize on the bolts.

Removed driver's side caliper after a  hell of alot of effort to eventually get the pads out. Had to pry one of them out from the back end against the disc hat as it was so stuck. Thinking of adopting 'seize the day' as my motto! Then replaced the track rod end.

Have decided to titivate things whilst i have access and everythings disconnected. Painted the nearside disc backing plate and will do other side in due course2ro98gZ.jpg

Painted all the small bolts from both sides which hold plates and sensors in place on the hub carrierHVaewhJ.jpg

Painted the bracket that hold the brake line to hub carrier

    Njy7zLk.jpg

And finally, having found out a new brake pad retaining kit, including spring clips would cost £58 even from OPC :o, decided to use a multi-tool to grind off the corrosionJY3y9zc.jpg

Make sure you have another one ligned up as they can seize in and you can end up destroying it getting it out, if all is working leave alone

Good to know. Thanks for the tip. In that case i'll leave it.....had enough of things seizing!

  12. With heart in mouth cracked on with attempt to remove seized coffin arm bolt. Decided hacksaw was not sufficient so, having ordered some Bosch blades per recommendation on here, set to with reciprocating saw. Put a piece of metal behind the arm to protect pipes and took it very carefully, so as not to risk damaging the subframe. And hey presto: AssQipS.jpg

    PB0qqj1.jpg

Have to say it was alot less difficult or 'dangerous' than i had feared. I was aware of the 'lip' behind the arm but don't think i got close to it. Taking off the drop link on the other side allowed me to move the arb out of the way, which meant i could easily get the saw in position and, by moving the arm to different positions i could cut at various angles till the bolt/bush sheared. No worries now if the passenger side arm is similarly seized.

Next, took the old damper/spring/ top mount apart so i can re-use a couple of washers amd prepped the new set up.

And, finally for today, cleaned up the hub carrier and brake disc backing plate with some Raceglaze Alubrite, wire wool and wire brushes.kf94NHo.jpg

Anyone know whether the sensor cable shown can be removed, to allow cleaning of that area, without being a pig to reconnect to whatever's on the other side?

May give the backing plate a coat of Hammerite Silver but i'm not overkeen on the colour which is very bright compared to standard aluminium. Anyone got any other suggestions?

I did try that, but I think your angle is the opposite of Pinewoods which is what I'm trying to copy, and I don't think that the credit card trick works with his as they're angled the opposite way of the boot line.

Fair enough. Go with whatever you prefer. Interestingly,  if you crouch down behind my car the PORSCHE looks completely straight.

How did you get the curve on yours, like in your picture above ?  Did you stick the 'S' first, and then the two groups of 3 letters each side in one go, slightly downwards, or did you then do each individual letter trying to maintain the angle ?

I cut my template up and played around with spacing. Tried different gaps but In the end i think i wemt with same spacing as template. Think i found the centre line on the lid and placed the S over it first then worked out. Used credit card for spacing from bottom edge. Just have a play and see what you like.

  15. Have used Meyle drop links and oem arb bushes about 18 months ago. I'm in the process of fitting all new Spyder Performance front parts (coffin arms, tuning forks, track rod ends, top mounts) based on recommendations here. Must say very impressed with speed of delivery and packaging. Everything in bubble wrap bags inside individual boxes and rubber bushes on coffin arms and track rod ends sheathed in protective plastic covers. Suggests a decent operation. Time will tell on performance. Using Bilstein dampers and oem springs.
